More condensing performance in less space

When space is limited, every square metre of installation area matters. Compabloc Free Flow provides high condensing capacity in a compact footprint, making it particularly suitable for new installations as well as upgrading existing API plants. Compared with a conventional shell-and-tube condenser, Compabloc Free Flow requires around one-quarter of the heat transfer area for a comparable duty, depending on the process conditions. This means a significantly smaller condenser with less product-wetted surface to clean. The compact, lightweight design also simplifies transportation, handling and installation, making Compabloc Free Flow an attractive option when increasing capacity within an existing plant.

Hygienic design without compromise

API condensers must meet demanding hygienic requirements while handling aggressive process media, vacuum conditions and frequent cleaning. Compabloc Free Flow is designed specifically for these challenges and meets cGMP requirements for API production. Its hygienic design with a fully welded, gasket-free construction, full drainability and absence of product-side crevices, dead spots and contact points support effective cleaning and reliable cleaning validation. Corrosion-resistant alloy C22 allows the condenser to handle demanding API process conditions. The result is a hygienic and compact condenser designed to support product integrity, reliable operation and stringent cGMP requirements in API production.

Easy to clean. Easy to inspect. Easy to validate.

Effective cleaning of a reactor condenser is essential for product safety and batch integrity. A difficult-to-clean condenser can increase the risk of carry-over and cross-contamination between batches – a particular concern in multipurpose API production. The hygienic design of Compabloc Free Flow makes cleaning and validation straightforward. The product side is fully drainable and has no crevices, dead spots or contact points where product residues can accumulate. Its small heat transfer area minimizes the amount of residues retained in the condenser. Inspection is straightforward. Product-wetted surfaces can be accessed through the nozzles or by opening the removable panels, providing direct access for visual inspection and maintenance.

Reduce solvent, cooling media and carbon footprint

Sustainability in pharmaceutical production is not only about energy consumption. Water, cleaning solvents and the resources required to recover and treat them also contribute to the environmental footprint of an API process. Compabloc Free Flow helps reduce resource consumption through its compact, high-efficiency design and very low hold-up volume. Less product-wetted surface means less surface to clean, while the low hold-up volume reduces the amount of cleaning solvent required during CIP. This can reduce both operating costs and the carbon footprint resulting from solvent recovery. Its high thermal efficiency allows Compabloc Free Flow to operate at lower Mean Temperature Differences (MTDs), which can reduce cooling-media consumption or allow the use of warmer cooling media.

Designed for demanding API processes

API processes demand more than efficient heat transfer. Condensers must handle aggressive solvents, operate reliably under vacuum and meet stringent hygienic requirements while remaining practical to clean and maintain.
Compabloc Free Flow combines these requirements in one compact condenser. Corrosion-resistant materials such as alloy C22 enable operation with demanding process media, while the wide free-flow channels provide very low pressure drop for deep-vacuum condensing duties. Available in configurations for different vapour compositions, including applications with significant amounts of non-condensable gases, Compabloc Free Flow provides a flexible solution for demanding reactor condenser duties.

How the Alfa Laval Compabloc Free Flow works

At the core of Compabloc Free Flow is a stack of corrugated heat transfer plates made of stainless steel or alloy C22. The hygienic design is unique and the result of many years of research and development. The plates are welded alternately to form separate channels for the process vapour and cooling medium. As the vapour flows through the product-side channels, it condenses on the cold plates. The wide free-flow channels provide very low pressure drop, making Compabloc Free Flow ideal for deep-vacuum condensing duties. On the cooling-media side, baffles direct the flow back and forth through the channels, increasing turbulence and heat transfer efficiency.

Two-pass condensing is the preferred configuration for most API applications. In the first pass, primary condensation takes place as the condensable vapour contacts the cold plates. The condensate flows down and exits through the sloped, fully drainable bottom panel.
The remaining vapour, containing non-condensables and any residual condensable vapour, then enters the second pass, where it is further cooled to maximize condensation. The turbulence in this pass helps eliminate entrained mist, while the outlet provides an efficient point for pulling vacuum.
With the two-pass configuration, vapour-liquid separation takes place inside the condenser, eliminating the need for a gas-liquid separator.

FAQs on Compabloc Free Flow

Q. How do I clean the Alfa Laval Compabloc Free Flow and make sure it is clean?
A. You clean Compabloc Free Flow as you clean a shell-and-tube condenser. You can normally use your existing Cleaning-in-Place (CIP) procedure. The fully welded, drainable design has no product-side crevices, dead spots or contact points where residues can accumulate. With low hold-up volume and less product-wetted surface, you achieve the same cleaning result with less cleaning solvent.

Q. How can such a hygienic, compact condenser handle the same duty as my much larger shell-and-tube condenser?
A. Compabloc Free Flow typically has a heat transfer coefficient around 3–5 times higher than a conventional shell-and-tube condenser. This means that approximately 3–5 times less heat transfer area is required to achieve the same duty. In addition, the heat transfer area is packed into corrugated plates making the unit very compact.

Q. Why should I replace my shell-and-tube condenser with Alfa Laval Compabloc Free Flow?
A. Compabloc Free Flow is a compact, tailormade condenser for the API industry. The high thermal efficiency allows it to operate at lower Mean Temperature Differences, which can reduce cooling-media consumption or allow the use of warmer cooling media. The low hold-up volume and smaller product-wetted area also reduce cleaning solvent consumption.

Q. Do I need to redo my cleaning validation if I replace my shell-and-tube condenser with Compabloc Free Flow?
A. No. With the appropriate change-control procedure, the impact of the replacement can be assessed and documented. The hygienic design of Compabloc Free Flow ensure that the replacement does not add risk. The final assessment and documentation should always follow the site's established quality and validation procedures.

Q. How can Compabloc Free Flow save cooling media?
A. Compabloc Free Flow has a higher heat transfer efficiency than a shell-and-tube condenser and can operate effectively at much lower Mean Temperature Differences. This can reduce the amount of cooling media required for the same condensing duty. In some applications, a warmer cooling medium can be used, potentially lowering cooling costs.

Q. Can I replace my existing shell-and-tube condenser with Compabloc Free Flow?
A. In many API applications, yes. Compabloc Free Flow is a reactor condenser tailored specifically for API production. The high heat transfer coefficient, compact design and low hold-up volume make it ideal for condenser retrofits and capacity expansion where space is limited. The applicability must be confirmed based on the specific process conditions and duty.
